I HAVE TRIED EVERYTHING TO SOLVE THIS PROBLEM I CANT SEEM TO PRODUCE A POCKET HOLE THAT ALLOWS A PLASTIC INSERT TO SIT FLUSH AGAINST THE WORK PIECE USING "KREG DRILL GUIDE" I CAN HOWEVER PRODUCE A PERFECT POCKET HOLE WITH THE "MINI KREG" I HAVE TRIED 3 DIFFERENT DRILL GUIDES (NEW) AND ALL PRODUCE THE SAME PROBLEM HELP ME SOMEONE!

I make my own plugs from wood dowls that I buy at any hardware store. Just buy the size for the hole and flush cut them with a Japanese pull saw. A little sanding and 'poof' your done, and, it looks nice, and a lot nicer than the plastic plugs
Can you trim the plastic insert to sit flush? I would think that the plastic plugs are made to be trimmed as the wooden ones are. What kind of product are you putting the inserts into? I'm with Pierre in regards to making my own wood plugs for pine but use the premade plugs for hardwoods.
well cant you use your band saw to cut little off the back side in tell it fites right thats what I do with my oak plugs I dont even use a router any more.

From my experience with plastic plugs they are not really designed to sit flush with the laminate/finishing material.
I put some to work in a "office desk" that I reused to make a small workbench, and they were definitely not flush, but did look OK just the same.
I dont see any reason why you could not replace the wood dowel with plastic "dowel" and produce the same effect, there are plenty of acrylics about which you can possibly use, imagine a highly polished clear set with small LEDS embedded in the back of them for a futuristic look !!.
Almost as nice as my fibre optic lights I have in my hallway of my home, any way I am digressing.
It will be interesting to see what Kreg comes up with as a solution.

Have not used the plug inserts yet, but imagine they are sized for thicker (1-1/2") material settings, and then you can use a block plane to flush on theinner materials?
