Hi Hazen,
I use 3/8 thick panels to achieve a heavy and substantial feeling door and the grove is 7/16 deep.
If you prepare the rails and styles with tongue and groves as per normal you can then drill pockets in the rails and still have enough material to hold the screw head and the screw without compromising the strength of the joint. The tongue also gives you a nice flush fit as well as extra strength.

Well, first off...NEWBIE! Geez...! You are obviously a good and humble man...because your work blew me away! I have really admired all your work and especially your cabinet work (kitchen and BR Vanities as well as Bryan Bruzan's) and I appreciate you showing some "progress" pix. My wife loves your work too! And thanks a lot! Now she wants her bathroom and kitchen like that!!!! ;-) "Hey Honey...can't you do that!!" Oh well...seriously thought... I was thinking last night...if the rails and stiles of your cabinet doors (any cabinet door) are 2.5 inches, couldn't I cut an 1/8 inch groove about 3/8" deep in each for the panels which would still leave me a tad over 2" of stock to KREG-up? (Just curious and brainstorming here). I ask this because...I haven't even reached newbies level yet! - obviously, right! ;-) Thanks in advance - Hazen

I had to use a combination of tongue & grove and pocket hole because I couldn't figure a way to grove the door frames for the panels and still leave something to to screw into. Looking back now I could have used a router with stops to create the groves instead of a dado but I'm still a newbie at this.

Jim, wonderful work! Been lurking for some time. Question re. your cabinet doors if you don't mind...based on your other projects, I assumed you KREG'd your door frames, but my question is...did you still cut out a groove and slip in the panel? Thanks!

Thanks Al, my wife is very happy and now she has a honey do list of other projects for me that includes laundry room cabinets, a mud room bench and a built in for the family room to start.
