Man, that sucks.  Have you tried using the Kreg screws with the small head?  They have a smaller shank than the standard Kreg screws.

I have the same problem. I recently made a book case and it happened on a key piece (highly visible). I ended up cutting about a 1/4" off the screw and glued the split back together and let it dry with a clamp holding it. I now cut all my screws that are going to be right near the ends of the wood. Splitting seems unavoidable otherwise, at least for me. Oh, and I followed all the tips mentioned on the page above when I was doing it.

It looks like 1/2" wood. What was the jig setting? was it set to 5/8 or 3/4? I made a similar repair to my friends cabinet. I double checked the setting of the jig and drill bit. The repair turned out well.

I had a similar effect with a piece of test wood, I was getting used to the different settings of the jig. The only reason my joint failed was the wood I used was bad and pulled apart where the grain was

The first pic is my test material.
The second pic is where the joint broke because of the grain.
The third pic is more test material and example of the quality that was received in the batch of wood.

Help the rest of us avoid this problem- what type wood is it and did you use coarse or fine thread screws? I am also interested in learning why the groove split on the left hand piece.
